An Iterative Histogram-Based Optimization of Calibration Tables in a Powertrain Controller

To comply with the stringent fuel consumption requirements, many automobile manufacturers have launched vehicle electrification programs which are representing a paradigm shift in vehicle design. Looking specifically at powertrain calibration, optimization approaches were developed to help the decision-making process in the powertrain control. Due to computational power limitations the most common approach is still the use of powertrain calibration tables in a rule-based controller. This is true despite the fact that the most common manual tuning can be quite long and exhausting, and with the optimal consumption behavior rarely being achieved. The present work proposes a simulation tool that has the objective to automate the process of tuning a calibration table in a powertrain model. To achieve that, it is first necessary to define the optimal reference performance.

Human-Driving Highway Overtake and Its Perceived Comfort: Correlational Study Using Data Fusion

As an era of autonomous driving approaches, it is necessary to translate handling comfort - currently a responsibility of human drivers - to a vehicle imbedded algorithm. Therefore, it is imperative to understand the relationship between perceived driving comfort and human driving behaviour. This paper develops a methodology able to generate the information necessary to study how this relationship is expressed in highway overtakes. To achieve this goal, the approach revolved around the implementation of sensor Data Fusion, by processing data from CAN, camera and LIDAR from experimental tests. A myriad of variables was available, requiring individuating the key-information and parameters for recognition, classification and understanding of the manoeuvres. The paper presents the methodology and the role each sensor plays, by expanding on three main steps: Data segregation and parameter selection; Manoeuvre detection and processing; Manoeuvre classification and database generation.

Dual-Mass Flywheel with Torque Limiter: An Effective Solution for Overtorque Suppression in Automotive Transmission

During some critical maneuvers, transmission systems using Dual Mass Flywheel (DMF) may experience overtorques, which could lead to structural damages of the transmission components. In a dual mass flywheel, total inertia is divided into two parts: a primary mass connected to the engine and a secondary mass to the transmission. The torque delivered by the engine is transferred from one mass to the other through a drive plate and a set of arc springs, the latter absorbing the torsional oscillations coming from internal combustion engine and the shocks caused by fast clutch engagements. This paper investigates overtorque issues and proposes a solution based on a torque limiter, consisting of a friction clutch inserted between the two masses, that limits the maximum torque transmitted through it. The basic idea is to replace the classic flat drive plate with a tapered drive plate that functions as a Belleville spring.

Functionality Analysis of Thermoplastic Composite Material to Design Engine Components

Developing of innovative technologies and materials to meet the requirements of environmental legislation on vehicle emissions has paramount importance for researchers and industries. Therefore, improvement of engine efficiency and fuel saving of modern internal combustion engines (ICEs) is one of the key factors, together with the weight reduction. Thermoplastic composite materials might be one of the alternative materials to be employed to produce engine components to achieve these goals as their properties can be engineered to meet application requirements. Unidirectional carbon fiber reinforced PolyEtherImide (CF/PEI) thermoplastic composite is used to design engine connecting rod and wrist pin, applying commercial engine data and geometries. The current study is focused on some elements of the crank mechanism as the weight reduction of these elements affects not only the curb weight of the engine but the overall structure.

A Smart Measuring System for Vehicle Dynamics Testing

A fast measurement of the car handling performance is highly desirable to easily compare and assess different car setup, e.g. tires size and supplier, suspension settings, etc. Instead of the expensive professional equipment normally used by car manufacturers for vehicle testing, the authors propose a low-cost solution that is nevertheless accurate enough for comparative evaluations. The paper presents a novel measuring system for vehicle dynamics analysis, which is based uniquely on the sensors embedded in a smartphone and therefore completely independent on the signals available through vehicle CAN bus. Data from tri-axial accelerometer, gyroscope, GPS and camera are jointly used to compute the typical quantities analyzed in vehicle dynamics applications.

Hardware and Virtual Test-Rigs for Automotive Steel Wheels Design

The aim of this paper is to study in deep the peculiar test-rigs and experimental procedures adopted to the fulfilment of the principal requirements of automotive steel wheels, in particular regarding fatigue damaging. In the discussion, the standard requirements, the OEM specifications and the dimensional and geometric tolerances are approached. As result of an increasingly necessity to improve the performance of the components, innovative virtual test benches are presented. Differently from their traditional precursors, virtual test-rigs give an extended view of the physical behaviour of the component as the possibility to monitor stress-strain distribution in deep. In the first section, the state of the art and the specifications are listed. Secondly, the adopted hardware test-rigs as the experimental tests are described in detail. In the third one, proposed virtual test-rig is discussed.

In order to meet the CO2 emission reduction targets, downsizing coupled with turbocharging has been proven as an effective way in reducing CO2 emissions while maintaining and improving vehicle driveability. As the downsizing becomes widely exploited, the increased boost levels entail the exploration of dual stage boosting systems. In a context of increasing electrification, the usage of electrified boosting systems can be effective in the improvement of vehicle performances. The aim of this work is therefore to evaluate, through numerical simulation, the impact of different voltage (12 V or 48 V) electric superchargers (eSC) on an extremely downsized 1.0L engine on vehicle performance and fuel consumption over different transient manoeuvres.

The demanding CO2 emission targets are fostering the development of downsized, turbocharged and electrified engines. In this context, the need for high boost level at low engine speed requires the exploration of dual stage boosting systems. At the same time, the increased electrification level of the vehicles enables the usage of electrified boosting systems aiming to exploit the opportunities of high levels of electric power and energy available on-board. The aim of this work is therefore to evaluate, through numerical simulation, the impact of a 48 V electric supercharger (eSC) on vehicle performance and fuel consumption over different transients. The virtual test rig employed for the analysis integrates a 1D CFD fast running engine model representative of a 1.5 L state-of-the-art gasoline engine featuring an eSC in series with the main turbocharger, a dual voltage electric network (12 V + 48 V), a six-speed manual transmission and a vehicle representative of a B-SUV segment car.

Road to Virtual Tuning: New Physical Lump Model and Test Protocol to Support Damper Tuning in Hyundai Motor Europe Technical Center

Vehicle dynamics is a fundamental part of vehicle performance. It combines functional requirements (i.e. road safety) with emotional content (“fun to drive”, “comfort”): this balance is what characterizes the car manufacturer (OEM) driving DNA. To reach the customer requirements on Ride & Handling, integration of CAE and testing is mandatory. Beside of cutting costs and time, simulation helps to break down vehicle requirements to component level. On chassis, the damper is the most important component, contributing to define the character of the vehicle, and it is defined late, during tuning, mainly by experienced drivers. Usually 1D lookup tables Force vs. Velocity, generated from tests like the standard VDA, are not able to describe the full behavior of the damper: different dampers display the same Force vs. Velocity curve but they can give different feeling to the driver.

Rapid Optimal Design of a Light Vehicle Hydraulic Brake System

Designing automobile brake systems is generally complex and time consuming. Indeed, the brake system integrates several components and has to satisfy numerous conflicting government regulations. Due to these constraints, designing an optimal configuration is not easy. This paper consequently proposes a simple, intuitive and automated methodology that enables rapid optimal design of light vehicle hydraulic brake systems. Firstly, the system is modeled through cascaded analytical equations for each component. A large design space is then generated by varying the operational parameters of each component in its specific reasonable range. The system components under consideration include the brake pedal, the master cylinder, the vacuum-assisted booster, the brake line and the brake pistons. Successful system configurations are identified by implementing the requirements of the two most relevant safety homologation standards for light vehicle brake systems (US and EU legislations).

An Integrated Methodology for 0D Map-Based Powertrain Modelling Applied to a 48 V Mild-Hybrid Diesel Passenger Car

Nowadays, the 48 V vehicle architecture seems to be the perfect bridge between the 12 V system and the costly High Voltage (HV) electrification towards the crucial goal of CO2 and pollutants emissions reduction in combination with enhanced performance. However, this approach leads to an increased complexity in the interaction between different sub-systems targeting the optimization of the Energy Management System (EMS). Therefore, it becomes essential to perform a preliminary hardware assessment, exploring the interactions between the different components and quantifying the cost vs benefit trade-off. To this purpose, an integrated experimental/numerical methodology has been adopted: a comprehensive map-based Hybrid Electric Vehicle (HEV) model has been built, allowing the simulation of a variety of hybrid architectures, including both HV and 48 V systems.

Supercar Hybridization: A Synergic Path to Reduce Fuel Consumption and Improve Performance

The trend towards powertrain electrification is expected to grow significantly in the next future also for super-cars. The aim of this paper is therefore to assess, through numerical simulation, the impact on both fuel economy and performance of different 48 Volt mild hybrid architectures for a high-performance sport car featuring a Turbocharged Direct Injection Spark Ignition (TDISI) engine. In particular the hybrid functionalities of both a P0 (Belt Alternator Starter - BAS) and a P2 (Flywheel Alternator Starter - FAS) architecture were investigated and optimized for this kind of application through a global optimization algorithm. The analysis pointed out CO2 emission reductions potential of about 6% and 25% on NEDC, 7% and 28% on WLTC for P0 and P2 respectively. From the performance perspective, a 10% reduction in the time-to-torque was highlighted for both architectures in a load step maneuver at 2000 RPM constant speed.

Mode-shifting Minimization in a Power Management Strategy for Rapid Component Sizing of Multimode Power Split Hybrid Vehicles

The production of multi-mode power-split hybrid vehicles has been implemented for some years now and it is expected to continually grow over the next decade. Control strategy still represents one of the most challenging aspects in the design of these vehicles. Finding an effective strategy to obtain the optimal solution with light computational cost is not trivial. In previous publications, a Power-weighted Efficiency Analysis for Rapid Sizing (PEARS) algorithm was found to be a very promising solution. The issue with implementing a PEARS technique is that it generates an unrealistic mode-shifting schedule. In this paper, the problematic points of PEARS algorithm are detected and analyzed, then a solution to minimize mode-shifting events is proposed. The improved PEARS algorithm is integrated in a design methodology that can generate and test several candidate powertrains in a short period of time.

Performance and Emission Comparison between a Conventional Euro VI Diesel Engine and an Optimized PCCI Version and Effect of EGR Cooler Fouling on PCCI Combustion

Premixed charge compression ignition (PCCI) is an advanced combustion mode that has the aim of simultaneously reducing particulate matter and nitrogen oxide exhaust emissions, compared with conventional diesel combustion, thanks to a partially premixed charge and low temperature combustion. In this work, PCCI combustion has been implemented by means of an early single-injection strategy and large amounts of recirculated exhaust gas. Starting from a commercial Euro VI on-road engine, the engine hardware has been modified to optimize PCCI operations. This has involved adopting a smaller turbo group, a new combustion chamber and injectors, and a dedicated high-pressure exhaust gas recirculation system. The results, in terms of engine performance and exhaust emissions, under steady-state operation conditions, are presented in this work, where the original Euro VI calibration of the conventional engine has been compared with the PCCI calibration of the optimized hardware engine.

A Deep Learning based Virtual Sensor for Vehicle Sideslip Angle Estimation: Experimental Results

Modern vehicles have several active systems on board such as the Electronic Stability Control. Many of these systems require knowledge of vehicle states such as sideslip angle and yaw rate for feedback control. Sideslip angle cannot be measured with the standard sensors present in a vehicle, but it can be measured by very expensive and large optical sensors. As a result, state observers have been used to estimate sideslip angle of vehicles. The current state of the art does not present an algorithm which can robustly estimate the sideslip angle for vehicles with all-wheel drive. A deep learning network based sideslip angle observer is presented in this article for robust estimation of vehicle sideslip angle. The observer takes in the inputs from all the on board sensors present in a vehicle and it gives out an estimate of the sideslip angle. The observer is tested extensively using data which are obtained from proving grounds in high tire-road friction coefficient conditions.

Experimental and Numerical Analysis of Diluted Combustion in a Direct Injection CNG Engine Featuring Post- Euro-VI Fuel Consumption Targets

The present paper is concerned with part of the work performed by Renault, IFPEN and Politecnico di Torino within a research project founded by the European Commission. The project has been focused on the development of a dedicated CNG engine featuring a 25% decrease in fuel consumption with respect to an equivalent Diesel engine with the same performance targets. To that end, different technologies were implemented and optimized in the engine, namely, direct injection, variable valve timing, LP EGR with advanced turbocharging, and diluted combustion. With specific reference to diluted combustion, it is rather well established for gasoline engines whereas it still poses several critical issues for CNG ones, mainly due to the lower exhaust temperatures. Moreover, dilution is accompanied by a decrease in the laminar burning speed of the unburned mixture and this generally leads to a detriment in combustion efficiency and stability.

Development through Simulation of a Turbocharged 2-Stroke G.D.I. Engine Focused on a Range-Extender Application

An original 2-stroke prototype engine, equipped with an electronically controlled gasoline direct-injection apparatus, has been tested over the last few years, and the performances of these tests have been compared with those obtained using a commercial crankcase-scavenged 2-stroke engine. Very satisfactory results have been obtained, as far as fuel consumption and unburned hydrocarbons in the exhaust gas are concerned. Large reductions in fuel consumption and in unburned hydrocarbons have been made possible, because the injection timing causes all the injected gasoline to remain in the combustion chamber, and thus to take part in the combustion process. Moreover, a force-feed lubrication system, like those usually exploited in mass-produced 4-stroke engines, has been employed, because of the presence of an external pump. In fact, it is no longer necessary to add oil to the gasoline in the engine, as the gasoline does not pass through the crankcase volume.

Innovative aircraft design studies have noted that uncertainty effects could become significant and greatly emphasized during the conceptual design phases due to the scarcity of information about the new aero-structure being designed. The introduction of these effects in design methodologies are strongly recommended in order to perform a consistent evaluation of structural integrity. The benefit to run a Robust Optimization is the opportunity to take into account uncertainties inside the optimization process obtaining a set of robust solutions. A major drawback of performing Robust Multi-Objective Optimization is the computational time required. The proposed research focus on the reduction of the computational time using mathematic and computational techniques. In the paper, a generalized approach to operate a Robust Multi-Objective Optimization (RMOO) for Aerospace structure using MSC software Patran/Nastran to evaluate the Objectives Function, is proposed.

Aeroelastic Behaviour of Flexible Wings Carrying Distributed Electric Propulsion Systems

An accurate aeroelastic assessment of powered HALE aircraft is of paramount importance considering that their behaviour contrasts the one of conventional aircraft mainly due to the use of high aspect-ratio wings with distributed propulsion systems. This particular configuration shows strong dependency of the wing natural frequencies to the propulsion distribution and operating conditions. Numerical and experimental investigations are carried out to better understand the behaviour of flexible wings, focusing on the effect of distributed electric propulsion systems. Several configurations are investigated, including a single propulsion system using an engine pod (a weight with embedded electric motor, a propeller, and the wing-attached structure) installed at selected spanwise positions, and configurations with two and three propellers.

Numerical Investigation on the Effects of Different Thermal Insulation Strategies for a Passenger Car Diesel Engine

One of the key technologies for the improvement of the diesel engine thermal efficiency is the reduction of the engine heat transfer through the thermal insulation of the combustion chamber. This paper presents a numerical investigation on the effects of the combustion chamber insulation on the heat transfer, thermal efficiency and exhaust temperatures of a 1.6 l passenger car, turbo-charged diesel engine. First, the complete insulation of the engine components, like pistons, liner, firedeck and valves, has been simulated. This analysis has showed that the piston is the component with the greatest potential for the in-cylinder heat transfer reduction and for Brake Specific Fuel Consumption (BSFC) reduction, followed by firedeck, liner and valves. Afterwards, the study has been focused on the impact of different piston Thermal Barrier Coatings (TBCs) on heat transfer, performance and wall temperatures.
